Perpetual and Cycle Counting: How to Manage Inventory Without Downtime

Perpetual inventory involves continuous counting by zones and rotation classes instead of a disruptive annual shutdown. By using barcode scanning, discrepancies are detected the day they occur, allowing for immediate resolution based on recorded movements while the context is still fresh and data is accurate.

A three-day annual inventory count costs more than it appears: halted operations, overtime pay, and worst of all, discrepancies that no one can explain because they have accumulated over 12 months.

In short

  • Counting is performed by zones, in rotation, during normal working hours.
  • High-rotation products are counted more frequently than slow-moving items.
  • Discrepancies are investigated via movement history, not team memory.
  • Result: The annual inventory becomes a confirmation, not a discovery.

Establishing the Counting Plan

ABC classification based on rotation determines frequency: 'A' products are counted monthly, 'B' quarterly, and 'C' semi-annually. The system suggests the daily zones, and the operator receives tasks directly on their terminal, eliminating printed lists.

The Value of Scanning Beyond Basic Inventory

Scanning every movement produces the most valuable secondary effect: every discrepancy has a history. You can reconstruct who moved the goods, from which location, and for which order. Therefore, corrections address the cause, not just the effect.

  • Receipts verified by barcode, not just by item name.
  • Picking confirmed by product and quantity, blocking obvious errors.
  • Dispatch with final verification before the parcel is closed.
